A 5 ton will require a much larger duct system, plese don't try this without the proper duct system.


First find an AC Contractor that is capable of doing the proper calculations, Manual J to calculate the load of the home, then Manual S to select the correct equipment size, and finally Manual D to correctly size the ducts. All are from www.acca.org and are the Industry Standards. You can check their website for more information.


All that said, systems are rarelly undersized, so there could be issues that are preventing you current system from cooling properly. System charge, improper air flow, or duct leakage to name a few, so have a Pro check the system throughly.

As BayAreaAC says, if the house came with a 3 ton unit, especially if not over about 2000SF and not extremely strung out design and not in extreme cooling area, then I would suspect the unit operating effeciency - dirty evaporator, low on refrigerant, or similar factor reducing the "cooling power" of the unit. Or possibly adjustable or sensor controlled damper valves are mis-set so certain parts of the house are not getting the airflow they should be.


Another common issue - people change the furnace out (assuming forced air) and the HVAC contrators do not pay attention to the airflow requirements for the A/C, which may require a larger airflow than the furnace to properly cool the air - so you end up under-utilizing the A/C capacity and getting unusually long run cycles on the A/C - or even in some cases inability to get down to the desired temperature at all.


Another consideration - and a very good reason to get the Manual J, S and D calculations done - is newer air conditioners are up to double the efficiency of old ones (and even higher with some heat pumps), so even if the original unit should have been 4 or 5 ton, a new-design 3 ton unit may be able to turn out the same effective cooling. Replacement (typically costing around $5,000 or more for that size) is a big chunk of change - so you should make sure the system is actually being properly sized.
